Sheet Metal basics and A to Z design process

In the second course, you will master the sheet metal design process through an enormous amount of practical training.

Geometric Dimensioning and Tolerancing

Learning to create 3D models is a good skill set to have. Designing to tolerances is ultimately what the company is hiring you for. This is exactly what you will be learning in this module.

Advanced Automotive Body in White Design

A design engineer needs to interface with other teams (crash, durability, manufacturing and suppliers). All these teams provide critical that are taken into account by the design engineer. In this course you will not only push your design skills to the next level, you will also learn about the entire vehicle development process.

1. Product Design

Creating your very own mood board

In this first module you will discover how to make a professional mood board in Adobe Photoshop. You will learn how to import & blend images, add watermarks and change colors. This module will help you create a professional mood board using Photoshop. You will learn to sketch an American chopper and render the image in 3D.

Mastering Solidworks user interface

Now that we have our sketch for our American Chopper, it is time to start designing it. Before getting into a lot of details, in this module we will first take some time and familiarize ourselves with the user interface of Solidworks Pro and also learn how to customize important shortcuts.

Transmission Belt, Kickstand

In this module you will start off by designing the transmission belt and kickstand of the Chopper. You will be using the following features:

  • Creating a 2D sketch
  • Draw circles and lines
  • Trim lines

Oil Tank, Chain and Pedal Tutorial

In this module you will design the Oil Tank, Chain and the Pedal of the Chopper. You will be using the following features:

Front Wheel, Rear Wheel and Front fork tutorial

In this module you will design the front and rear wheels first and then model the front fork of the Chopper. You will be using the following features:

2. Geometric Dimensioning and Tolerances

Introduction to GD & T

In this module, you will understand what GD&T is and its uses. After your first class, you will be able to understand the basics such as:

  • Difference between Traditional Dimensioning and GD&T
  • Benefits of GD&T
  • How to read a Feature Control Frame
  • Technical Standards- ASME Y14.5M-2009
  • Different Symbols used in GD&T, Surface and Feature of size

Rules, Symbols and Form Tolerances

In this module, we will raise our knowledge up a notch and learn about the governing rules of GD&T. After this class, you will have a thorough knowledge of:

  • Rule No. 1 (i.e. Taylor Principle a.k.a Envelope Principle)
  • Rule No. 2 (Regardless of Feature Size)
  • 14 Symbols used in GD&T
  • Flatness, Straightness, Cylindricity and Circularity Tolerances
  • MMC, LMC and RFS Conditions
  • Various examples for Form Tolerances

Datums, Modifiers, Virtual Condition

In this segment, you will study the following topics:

  • What are Datums and how to apply datums to parts
  • Datum Reference Features
  • Datum Feature Modifiers
  • How to calculate Virtual Condition
  • Conjugated Datums

Orientation Tolerance and Profile Tolerance

By the beginning of this section, you will have built a good base for learning complex tolerances. In this section we will learn:

  • Profile of Surface and Profile of Line
  • Perpendicularity Tolerance, Parallelism Tolerance and Angularity Tolerance
  • Composite Profile Tolerance
  • Various examples for Orientation and Profile Tolerances

Position Tolerance

Position Tolerance is most widely used tolerance in GD&T and hence we will dedicate entire segment in learning this tolerance and its application. In this section we will go through:

  • Understanding True Position

  • Tolerance Zones- Cylindrical, Rectangular, Spherical

Coaxiality, Symmetricity, Runouts

By now, you will have enough knowledge to read an entire GD&T drawing and understand it. In this section we will cover some tolerance that are not widely used in industry but are mentioned in the ASME Standard. We will learn:

  • Coaxiality
  • Symmetricity
  • Circular and Total Runouts
  • Examples

Understanding GD & T Drawing

In this part, we will go through a complex GD&T drawing and understand each and every tolerance and the message the tolerance conveys

3. Advanced Sheet Metal Design

Week 1 - Course introduction

The Sheet Metal application provides an environment for the design of sheet metal parts used in machinery, enclosures, brackets, and other parts normally manufactured with a brake press.

NX sheet metal design software incorporates material and process information in sheet metal-specific modelling features: bends, flanges, tabs, cutouts, beads, dimples, louvers, corner and edge treatments, patterns and other formable features.

You can also quickly convert solid models to sheet metal components, and create sheet metal parts that enclose other components.

Week 2 - Tabs

Tabs are flat profiles on a sheet metal part that serve as either the base feature or an extension of an existing flange, known as a secondary tab.

This command creates a base feature by extruding a sketch along a vector by a thickness value or adds a material to a plane face.

    Week 3 - Flanges

    Adds a flange to an angle to a planar face and adds a bend between the two.

      Week 4 -
      Contour and Lofted Flanges

      Creates a base feature by extruding a sketch along a vector, or adds material by sweeping a sketch along an edge or chain of edges.

        Week 5 - Corners

        Break Corner:

        Rounds a sharp corner.

          Closed Corner:

          Closes a corner where two adjacent flanges meet by extending the bends & flanges.

            Bend Taper

            Bend Taper removes material at an angle from the bend, band and web, or chain of child features.

              Week 6 - Bends

              Bends modifies the part by bending the material based on reference geometries.

                Week 7 - Punches

                Punch adds a sheet metal feature based on the punch tool body.

                  Week 8 - Form operations

                  In this module, you will learn the techniques of rebend and unbend.

                    Weeks 9-12 - Advanced Sheet Metal Features

                    In this module, you will put together all the concepts that you have learnt so far.

                            4. Advanced Automotive BIW Design

                            Vehicle development cycle

                            This will be an introductory session where the basics of the automobiles and types of car bodies are explained. The complete vehicle development process which will explain the stages crossed by a car before it reaches the customer. The complete 3 years of development activity will be explained.

                            Basics of Automotive Body In White

                            This will be an introductory session where the basics of the automotive BiW is taught. The basics of steel and its properties are covered in major, as steel is an important component used in the cars. Steps followed in the selection of the material is discussed. Also, the cross functional teams are explained and the need to co ordinate with them is explained with the master sections and 3D components of the parts for easy and clear understanding.

                            Design Methodology of a Hood, Fender, Roof and Side Doors

                            Out of the all BiW components we will focus our attention on the Hood, Fender, Roof, Side and Back doors. The design procedures for all the afore-mentioned parts can be summarized as follows.

                            • Design Requirements
                            • Functional Requirements
                            • Regulations
                            • Gap and Flushness requriements
                            • Safety requirements

                            Case study - Converting - RUECKWANDTUER INNERPANEL

                            In this, we will present a real life scenario where the effect of converting an innerpanel from aluminum cast to Steel Deep Draw part will be presented. Here is a quick summary of this case. The following design parameters were identified as critical and hence were fully described:

                            • Seal Surface Width was the same as the aluminum lift gate
                            • Tail gate outer parting was maintaiend the same
                            • Lift gate thickness was modified
                            • Gap and flushness were maintained

                            When you enroll in this course, you will be able to clearly understand these design parameters and the descisions that were made. In this case study, the design guidelines were set through a series of CAE simulations.

                            Design of key Mechanism - Lock and Striker

                            In this module you will first learn the anatomy of a Locker and Striker Mechanism. In order to be a successfull product development engineer, it is very important to understand in detail the development process and design requirements for even the tiniest components. In this module, we will be analyzing the locker and striker mechanism in detail.

                            Process and challenges with supplier manufactured parts

                            In this module we will look at two case studies. Both of these studies focusses on supplier manufacturing practices. We will discuss the design challenges faced by two Asian Automotive suppliers and then go over the solution methodologies
